If you want to stop the black residue from accumulating around the EGRs blank the manifold end as well.

Anyone who has used alluminium cans for blanking, it'd worth checking them because they do blow through!

All done.....an hour, start to finish including making the blanking plates. Used a bit of thin sheet steel and some Hylomar gasket sealant.

Thanks again to all.

Cheers

After replacing my turbo, I found that I was still having powe problems and lots of black smoke. So I removed the valves and everything conneted to them except for the vacuum hoses (just couldn't be bothered with them).
the butterfly valve within the exhaust was the trickiest, but after driving out the shaft, it was only a matter of making two small blanking plates and refitting it. all the plates were made from 5mm alloy plate, which was easy to work and looks ok. I took out the studs and used shorter bolts. all up, the excess *beep* weighed in at 5.5 kg's.
On the bright side, I've never had the problem again, but my economy hasn't changed, so at least I can be happy that it weighs just a little less.

Sorry guys, but for the novice I am what are EGR thingys?

I have read the post a couple of times but don't quite understand.

As you plainly see over the time I'm here, I'm not the sharpest tool in the box, and may be a sandwich or two short of a picknic, so any layman explainations is grately appreciated.

Ta

In a nutshell, they sense that you aren't driving (just coasting) and they send a vacuum to a butterfly valve in your exhaust pipe. this closes the exhaust off, which sends exhaust pressure back into the combustion chambers and creates extra pressure in the cylinders, thus slowing down the engine and acting like an engine brake. Or at least that's how it appears to work. So, you have 5.5 kilo's of *beep*, causing you to waste fuel by not allowing free-running and the added bonus of it building pressure insid your engine? seals blowing is then a possible result.

the valve in the exhaust is the quick warm up valve and nothing to do with the egr valves

i read somwhere can't remember where that if u put a ballbearing (aprox 4mm) in the egr valve pipe thus causing it to be blanked off this will help reduce black smoke i hav done this and my mate say's when he's following me there's not much smoke comming out but after reading a post by mr beasley he say's this will affect the ecu sensor's (3.0 td) shud i take it out quick sharp

Jap emissions are very tight, they dump engines after about 3 years and they can oil change at the diesel pump via a vaccum pump in the dipstick hole  Shocked
